I've spoken to Orange about this and they confirm 480 characters is the limit before a text converts into a MMS and that they are gong to credit me back the cost of the 3 MMS's I sent when I found out. So MilgeS I suggest you ring them up, play dumb and ask for credit - it can't hurt can it.
I can't establish whether it's a "phone thing" or a "network thing". I've also tried RemoteSMS Pro from my PC to see if this gets around the limit but am having to wait until I get a bill- I'll let you know

Here's a quick update, my Orange bill came today, and the 3 MMS's were still on it, so I rang them and spoke to Jean, she said they'd credit me back the cost of them on this occasion.
However, she also said that it's the phone that changes the SMS into a MMS not the network - now I'm really confused.
On the upside RemoteSMS Pro does get around this issue, a long text is shown on my bill as multiple single texts sent at the same time.![]()
It is the software that forces the change from sms to mms, some custom roms have a workaround built in to avoid this.
The BIGsms app also get round the problem, and offers some explanation:

my wife had this problem,solved by going to messages,settings,input mode and changing to gsm alphabet(was set to unicode)
mine is set to gsm alphabet and still does it.![]()
